When my old main was wore out and baggy, it wouldn't furl well. It bunched
up inside the mast causing too much friction to furl all the way. Rummy's
idea about the sail attachment would cause the same symptom, so check that
out first. If you think the sail is to blown out to furl well, you might
try stretching it higher (tighter) on the furling tube. It might buy you a
year or two on that sail. A new main fixed my problem.
